Has anyone done a smokeless build on this board, or know of any being done?

Several have in many different ways.
Custom barrel from Bullberry or SMI. Convert a 45/70 TC barrel.
All are very nice looking results and very accurate with the right loads.

Dave D,12ptdroptine,and recently cowhunter are the ones that I can think of that have gone that route. Dave and Droptine would be good ones for all the details. IIRC Cowhunter is waiting for Bulberry to make/produce his barrel/hanger system. The ones that have been built have been good shooters. Pposey is another member that just came to mind,he also built a smokeless encore. The bugs have been worked out by the members here so you won't be sailing uncharted territory. I did a 50 cal build with a SMI / Douglas barrel last year. Love it! Thanks to some range time help from tar12 back in Sept I was able to get it dialed in pretty nice for this past season.

You can also go with a factory or Bergara 45-70 and install a Savage Breechplug.

If I send SMI a 45/70 barrel how much do they charge to install a breech plug, or do you have to buy the barrel from them?

I think it ends up being around $140ish when it's all said and done, and they will convert a 45/70 barrel, you don't have to buy the barrel from them.
As for plugs they use their own. It's shorter than the savage plug, unless you are converting a chambered 45/70 then the offer a longer plug as well depending on what loads you plan to shoot, to keep the bullet out of the chamber. You can get their plug with just the flash hole in the face, drilled and tapped for their vent liner or the savage/lehigh vent, or with a carbide plug.

Does anyone offer a 45cal. barrel that has not been chambered, but they will thread for a breech plug rather than reaming the chamber for 45/70 etc. What would be the best 45 diameter to have a .451 or .458 ?

I use IMR4350 in my H&R conversion with with my custom plug and a LRMP. Im going to make a brass sleeve for the 45/70 chamber for the faster powders.
