I know there are a couple guys out there that have done it. The 40 is just out of infancy and starting to get its legs under it. The 35 has lost less experience behind it. I know of no bullets being specifically for that purpose. Everyone I have heard of is shooting full form. I haven’t seen much for load data either. I wish you luck on finding more information. I have thought of building one but .40 is as small as MN allows us to muzzleload big game with.

Have done the conversion with a 35 Whelen barrel or went with a custom barrel?

I have an Apex 35 Whelen conversion and several guys have done them since. It shoots good but it's expensive being you need a die made. If I did it again I would go through Arrowhead and have MGM make one like they are doing for the 45 cals that fit an encore. My CVA's shoot good but I like the encore better with the stock options and bellm trigger kit.

After looking into it, I think that's the way that I would go if I was going to do an Encore build.
